This week I printed one minimug with a watertight base (but leaky walls), then another so watertight that I could fill it to around 80% before any leaking occurred, … and then my extruder pushed the heater barrel out , killing my extruder. 🙁
Here’s the first of those two minimugs:

Then I checked to see if it could actually hold water:

Then I added even more.. As you can see, I got to around 80% full before it started leaking:
The next day I tried printing more mugs, none of which really came out well. This one looked like Eraserhead:
..and then tragically, in front of a bunch of witnesses, the extruder barrel pushed right out of the PTFE, ending the life of this extruder:
I haven’t yet taken it all apart to see how bad things are. I knew the PTFE would give way at some point. 🙁
I’ll post more details later. If the PTFE glued into my extruder isn’t ruined, I’ll try repairing it, but if I can’t, I may use this as an excuse to just buy the printed pieces to a Wade’s extruder from Tony or someone (I have all of the rest of the pieces in an unopened McMaster box).

I really think one of your problems is that you are running it too hot given all those brown/amber spots. Too much heat would also explain the pre-mature death of your insulator. Did the PLA tend to drip out like watery when it’s just sitting there?
Yeah I’d done some experiments in the days leading up to the failure, trying to find the lowest temp that worked. My daughter Alicia would watch the print if I left the room, and come yelling “Daddy, the printer stopped printing plastic!”. I upped that until it didn’t happen again (figuring I was running too cold). This weekend though I was printing to demo for friends, so I went back to an earlier print that had worked before – maybe that was one of the hotter ones.
On the Makerbot I’d learned (from comments here) to put a hose clamp on the PTFE, which I didn’t do here. Hell, maybe if I put a clamp on now and tighten it a lot, I could retap the PTFE and reuse it.
But yeah, I need to get the right thermistor profile in the firmware, get the right temperature, but then also have enough extrusion strength/grip that I can extrude when it’s not melted.
I have many other prints that were crystal clear – no burns at all.

I received the parts from Spacexula, I’ve put a bunch of them together (it’s currently mounted on my Mendel), but I have a lot of work to do.
1) The hobbing of the bolt didn’t turn out well. I think I need to purchase longer bolts and perfect how I hold the drill in place. I haven’t tried it yet, so maybe my existing hobbing went ok, but I doubt it.
2) There’s no good space for a piece of stripboard for the motor, heater, and thermistor connections. I’m thinking of just bundling up two 4-way female connectors back to back and just having a dangling wire go up. I’ll have to purchase those parts, which I haven’t done yet because I’m grumbling over how much mouser.com charges for shipping for tiny little orders. I have a shopping cart for mcmaster too but haven’t ordered for the same reason. 🙁
3) Mounting it was a bit problematic, and I’m not sure if it’s because of a less-than-perfect design of Wade’s extruder, or if it has exposed a problem with the quality of my x-carriage print. The wiki for Wade’s extruder never mentioned what length M4 bolts to use to mount them on the x carriage (but it’s certainly much smaller than the original extruder piece). The problem is that right below the trapped nut is the X bar itself – so the bolt can’t be too long or it’ll affect X-travel.. But, it can’t be too high either, otherwise it interferes with the mounting of the motor. I was playing a washers game just trying to get it low enough that the motor would mount but high enough that it didn’t hit the X bar. 🙁 Maybe Tony’s sideways-mount bracket solves this – I’ll have to look.
4) I have to go through the process of making another heater barrel, wiring up new nichrome wire, taping it all up, attaching another thermistor, wiring all of that up to the connectors I don’t yet have, and then attaching that to the PTFE that I’ve bolted into Wade’s extruder. That’s about 2-3 hours of work, which I just haven’t had time for.
5) I’m not crazy about the large gear not coming off easily once the extruder is mounted (it hits the bolts on the x-carriage). If I bend it up a bit it comes out, but it’s awfully close, and since I have to remove the large gear to affix the stepper motor, that’s a pain.
The fact that Reach is coming out 12 days from now isn’t helping either. 🙂
